Stock upper pulley: 2.6"
Stock lower pulley: 6.0"
460 lower pulley: 6.5"

Blower will spin 8.3% faster

Aftermarket Jag lower pulleys spin it up to 15% faster, so I would be well within the norms.

Turbo is still in my head, but I think something like this might be easier to adapt. For a big truck, there isn't a whole lot of room to route hotside piping, cold side piping, intercooler etc.

Yes, that's who I was thinking about. The supercharger would probably be easier especially if you can buy an adapter for intake to SC.

I kept futzing with the 3d model. I managed to use Meshmixer to close the holes and fix the problematic parts of the file, like little bits floating in space. I was able to finally use regular AutoCAD to convert the mesh to a solid object. That took the old computer many hours to accomplish. Once it was a solid object, I proceeded to slice it into 4 pieces that I can export as STLs that will fit in my printer. Each slice took around 6-7 hours. Haha.
Now I have 4 parts I can print and assemble to make a mockup blower that looks genuine.

I'll post some pics tomorrow.

How much additional power do you think you need to make it "feel better" when towing? Is the bypass just vacuum operated, or will you need to actuate it somehow? Will you need a new fuel system, or can you just crank up the pressure on the existing system and get where you need to without injectors?
I'm sure a 10R140 swap would be way too cost prohibitive. It would be interesting if more trans ratio's would be an effective answer instead of adding power. (There is a vid of a 10R80 behind a basically stock 4.6 in a grand marquis and it completely changes how it performs)

Haha yep a blower. It will prob make 80-100 hp more, but more importantly, that much or more torque.

The bypass on this particular one is electronic. Not 100% sure how it operates whether it is pwm or just 12v on = open. There are 5 pins on the connector. Guessing the big ones are +12v, Ground, and the small ones are probably: ecu open signal (likely a ground), +5v for that signal, and maybe a potientiometer for position feedback to the ecu. Still researching that. Might just rig a vacuum actuator and be done.

Fuel system changes = Nope. I have a FMU I will use to raise fuel pressure under boost.

Trying to kinda figure this out without cracking into the engine or transmission.

I did find a schematic for the boost bypass actuator and unfortunately it is pulse width modulated. I guessed pretty good on the pins though. Haha.

I will probably just figure out a way to put a vacuum operated one on it.

id seriously just decomputerize and top half the motor. i did to a 5.0 crustang my brother had
(before we decided a 69 lincoln 460/c6 was the way to go...) and not only did it become ultra
reliable, it picked up 35-50hp (by seat of pants... i mean, it was a LOT faster, WAY more power)
and it *might* have lost 1/2-1mpg mileage if that.....

i bet a stealth or rpm intake, 750 or 800 carb, and a davis DUI / HEI conversion with a well thought
out 3" dual exhaust (even without headers, just stock manifolds) will add more than 50hp to that 460.

and much MUCH cheaper and easier. but then again im broke, fat and lazy, so.................
